I used Matrices last time and well.... It didn't go well. Kloof suits' tutorial is really amazing actually, but I have no basis for the shapes I should be using for a feline head. I was hoping to gain some insight on that.

4. I'm mostly worried about how it will look when I'm moving around, if I'm too still will it be boring, but if I'm too energetic won't it look strange with a tired looking suit? I'm considering giving him a more wide eyed expression and then just having the eyelids, like that suit you linked, be detachable.
JoAnn has nice foam, I used to buy from them years ago and still occasionally go if my online supplier runs out. If you have a coupon or there's a sale it's worth it.
Unfortunately I can't help you on the wig, I greatly despise using those and they look fake. Tried one, horrifying results, never again.
Please don't use fabric.com, they're notorious for poor quality (throwing the fabric in the box and making it crimped) and bad customer service. I'd recommend SyFabrics or fursuitsupplies.com, who appears to be really low right now on most furs... Oops!
The foam from joannes is a good foam. It's what I mostly work with. Wait for a sale or use coupons, otherwise it can get a bit expensive. It depends on what I'm making as to what foam thickness I buy. Personally, I almost exclusively use 1". I use 1/2" for ears and 4" for muzzles, but you could definitely get away with only using 1". I use about one and a half to two yards of foam, but it really depends what style you're going for!
Most proper mannequin heads are going to be 30$+, if you want a cheaper solution, grab a buddy and make a dtd of your head. c: Then you won't have to worry about weird cheap wig head proportions.
I usually shop fursuit supplies, then fabric.com, and if they don't have it in stock, Distinctive Fabrics. You can always get samples to make sure the colors are what you have in mind. Mendels is also a good place to check for uncommon furs!
Tired/sad fursuits are still 100% adorable if done well. It's always nice to see something that isn't the typical hyper happy toonsuit. :'P
