Hey, didn't have a chance to comment on your last related post, but if you want a thin-but-durable sheet, try Lexan. It's a little bit more expensive than acrylic, but you can get away with thinner sheets, so the price may end up being comparable.

It's a little harder to drill, but is virtually bullet-proof, and more shatter resistant while working it as a result. Definitely use a drill press, and you can further prevent problems (even with acrylic, if you wanted to try again) by getting a squeeze-bottle full of soapy water, and irrigating the hole generously while drilling it.

I never succeeded in drilling Lexan or acrylic without some cracking until I got a plastic bit (like THIS) and started irrigating. Afterwards, I never broke a sheet again. It's definitely do-able.
