How long of a drive is it, without weather or routing delays. Google Maps tells me 12 hours. Looks like you did it in 15 hours or so on the way home, but I don't think detouring through downtown DC would add 3 hours. Did you take lots of rest breaks?
I spent most of my time over in the Marriott although our room was at the Hyatt. The Hyatt always seemed to be packed, but I didn't have too much difficulty moving through the crowds. Kinda like walking through NYC during the holiday season.
Yes there were alot of people but since it was spread out over four hotels, it didn't seem that bad to me. I did see quite a number of lines for various panels. Some people said they had to wait 1-1/2 to 2 hours in line to guarantee that they got in to what it was they wanted to see.
Being on staff, I was able to get my badge on Thursday afternoon before registration opened up. Although I did wind up going through regitration with Little1 anyway, and that took us about 45 minutes or so.
I do tend to have a problem with large crowds, i.e. I feel like I need to find a space with air, but I didn't have that problem once the whole weekend.

Take a look at a bunch of well done steampunk before making your costume. It seems to be the current 'goth' so there's a lot of wannabe's and really badly done stuff out there. Goggles and gears and pocketwatches do not "steampunk" make.
I saw just about every variation at D*Con from the guy with the long duster, top hat and goggles to the awsome damn close to period Victorian outfit with a steam powered accelerator backpack.
Danabren did a fabulous 'mechanical girl' which I did get a shot of. I still need to download my photos and post them.

I would stop about every 2 hours or so to stretch my legs &/or use the rest room. Two gas stops and two meal breaks.
So an additional two hours really isn't so bad. Even if I had someone with me, and we traded off driving, it would have been about the same.
