I've been working on some pretty cool ideas for pre-casting secondaries at work for the 48kV current transformers. Recently one of my designs was completed and approved for some prototyping. Today we took the company car to the other side of the state to inspect the construction of said prototype. Very exciting.

When we first got there I could see some parts already made.
While inspecting them, Ken (shop owner), asked us if we wanted to see how they machined them.


Here is how you transform a square piece of 6061 T6 aluminum into a nice round disc. (too large to lathe)






Total setup time in the CNC machine including G-code programming is 8 hours initially. Once you do one, the next one is basically plug and play.

The final disc looks something like this:



Joining two sheet-metal sections together will be done through this collar:




Here are some more pieces... they take some 'splaining.... so you'll have to trust me on that.


Once it's all completed and assembled I'll take some more pics.
